How We Reverse-Engineered a Replacement Thrust Bearing Oil Cooler for a Power Plant

Keeping a generator’s thrust and guide bearings at a safe operating temperature isn’t glamorous work, but it matters. The job falls to the thrust bearing oil cooler, a shell-and-tube heat exchanger that pulls heat out of the bearing oil before it goes back into the system. If the oil runs hot, the bearings run hot, and that’s not something a power plant can afford.
One of our power plant clients came to us with a cooler that had reached the end of the road. The original manufacturer no longer made a replacement, so we reverse-engineered and built a new one.
Too many tubes plugged
Pull the tube bundle out of the old cooler and you can see exactly what went wrong. Plugs are scattered across the tube sheet, each one marking a tube that leaked and got taken out of service instead of repaired. Plugging tubes is normal maintenance. It stops a leak fast and keeps the cooler running without pulling the whole thing apart.
But every plug is also lost surface area. A few plugs won’t hurt performance much. Years’ worth will. By the time this cooler reached us, it had been tagged plainly: not fit for service, new nest required.
No manufacturer to call
Usually a worn-out tube bundle is just a reorder from the OEM. Not this time. The manufacturer didn’t make this model anymore, and there were no drawings to work from. Waiting on a part that doesn’t exist wasn’t an option for something protecting a generator’s bearings.
Building it from the original unit
We measured everything off the old cooler: shell dimensions, tube sheet layout, tube pitch and count, baffle spacing, flange sizes, bolt patterns. From that we drew up a full replacement, built to bolt straight into the existing pipework with no changes needed on site.
Back in service
The new cooler was built and tested at our Melbourne workshop before going out to site. Full cooling capacity restored, and none of the old leak points.
